Project Overview
In late 2024, APIE was engaged by a specialist geotechnical contractor working on a dam rehabilitation and seepage cutoff wall program in the Middle East. The scope required a plastic-concrete cutoff wall to a depth of 65 m through a highly variable profile of alluvial gravel, cemented conglomerate, and fresh basalt bedrock with UCS values of 100–140 MPa. The contractor’s existing cutter rig was rated for trench widths of 640–1,500 mm, but the OEM wheel set could not sustain penetration in the fresh basalt horizon — advance rates dropped below 3 m²/h, and gearbox impact loads were triggering frequent hydraulic relief events. The client requested a purpose-built rock cutting wheel for trench cutter package with enhanced hob geometry and a reinforced gearbox-compatible hub.


Challenge
The contract imposed three hard constraints: (i) wall thickness of 1,000 mm for the deep section, (ii) trench verticality of 5‰ or better across the full 65 m depth, and (iii) a rock socket tolerance that left no allowance for pre-drilling or chiseling — the cutter had to break the basalt in a single pass. Conventional flat-tooth cutting wheels were unsuitable: the carbide teeth sheared on impact with the basalt rather than crushing it, and the resulting shock loads were transmitted directly to the gearbox, causing seal failures. The client needed a rolling rock-breaking solution that minimized torque demand and distributed downforce across a broader contact area.


Our Solution
APIE delivered a fully customized trench cutter cutting wheel package designed around the spherical hob principle, engineered specifically for the basalt horizon:

  • Spherical hob cutting wheels, 1,000 mm wall thickness class, each wheel carrying 54 hobs arranged on three side-cutting positions and two main-cutting positions per trajectory line, with flapper teeth redesigned in a roller structure to reduce guide-ring and wear-block consumption versus conventional flapper designs.
  • Gearbox torque specification of 150 kNm (design), rated to 180 kNm maximum, with a tapered hexagonal output end allowing rapid wheel removal — critical given the rolling (rather than shearing) rock-breaking mechanism that demands high downforce but low torque.
  • Reinforced hub and radial bearing package rated for the 45 t per-side downforce required to drive 18 hobs simultaneously into the basalt face.
  • Customized hob metallurgy with an upgraded carbide grade and heat-treatment profile, developed in APIE’s HYPERTEC production network specifically for UCS values above 100 MPa.
  • Interchangeable pick drum cutting wheel sets (640–1,500 mm) for the upper alluvial section, allowing the contractor to switch configurations panel-by-panel without modifying the hydromill frame.

Results & Client Feedback
Performance across the 11,500 m² program validated the design assumptions:

  • Penetration rate in fresh basalt reached 7–9 m²/h, more than double the baseline achieved with the OEM flat-tooth wheels, and well above the 5 m²/h contract minimum.
  • The rolling hob action produced minimal gearbox impact loading, eliminating the hydraulic relief events and reducing gearbox maintenance intervals from 200 h to 450 h.
  • Wheel sets sustained continuous operating campaigns of up to 100 hours between lifts, dramatically reducing crane cycles and freeing the site crane for concurrent panel-reinforcement work.
  • Verticality over the full 65 m depth was measured at 0.8‰ average, comfortably inside the 5‰ contract tolerance, and no pre-drilling or chiseling was required at any panel.
  • The contractor reported an estimated 20% reduction in fuel consumption across the program and confirmed that the wheel package paid for itself within the first 2,000 m² of production.
